I just did a Google/AOL search. Just typed in "Cutting Styrofoam" and let it go. Look there for ideas Old, and good luck again (from above later post).

The electric wire will work the best. It is fast and clean.

A word of caution though. If you use it for insulation you may want to consider placing sheet rock over it. My neighbor used it in his shop and left it open. One day a hot chunk of slag found its way to the wall and it caught on fire. It spread so fast that there was no way he could put it out. When the fire department showed up they told him that leaving it open is like insulating with gasoline and most people don’t get out because it moves so fast.

Watch a guy cut it with what amounted to a scroll saw. The only difference is that his had a foot about 12 inchs from the top and the blade didn't go all the way to the foot. Slid the foot along the table, he had excellent control. Next time I do this I'm using my scroll saw with the foam on saw horses.

I have used just an old fashioned hand crosscut saw - pretty straight lines - not a lot of effort - not a great deal of mess - when you have pieces that thick it might be kind of like slicing bread and you might have a little problem with keeping the line straight all the way through - setup a jig or something - or sandwhich the piece of styrofoam between a couple 2x4's where you want the line to be....

Use nichrome wire, and a old transformer from a kids electric train set. range the amps up and down till you can control it well. Make a frame to keep the wire straight but not too tight or the wire will break. Used this method alot for cutting pcs 2 x 4 ft down and even curves..etc.
good luck.

I think if you do the hot wire thing you might wear a respirator.

Old,
you can cut it with a old electric carving knife. To cut it down the length to make thinner sheets we have used a wire stretched between two blocks at the desired height and heated the wire with a welder, just turn up until it feeds through, may take som trial and error. Made a plywood base with two angle irons on each side and slide foam through wire, keep seperate on output end as its hot and sticky for a minute, wear gloves.
